Ball and butterfly valves share the quarter-turn action that makes automation easy, and for many services either will do the job. The decision is driven almost entirely by size, sealing class and budget — and the crossover points are more predictable than most buyers expect.
A soft-seated ball valve is the reference for tight shutoff: FCI 70-2 Class VI, bubble-tight on gas, unaffected by moderate pressure cycling. A concentric rubber-lined butterfly valve also seals drop-tight when new, but its elastomer liner wears with every stroke as the disc edge drags through it. For critical gas isolation, ball valves keep the advantage; triple-offset butterfly valves close the gap with cam-action metal sealing for high temperature service.
A full-bore ball valve is invisible to the flow. A butterfly disc always stays in the stream, costing a modest permanent pressure drop and creating mild turbulence downstream. For pump suction, metering runs and piggable lines, that matters; for water distribution and HVAC it rarely does. Butterfly valves also offer usable throttling between roughly 20° and 70° of opening — something ball valves do poorly.
Below 2", butterfly valves barely exist and ball valves are trivially cheap. From 2" to 6" the two compete on price. Above 8" the curves diverge fast: a DN300 wafer butterfly valve weighs a fraction of a DN300 ball valve, fits between existing flanges, and costs several times less. This is why water treatment, marine and district heating standardise on butterfly valves for large bores, while oil & gas keeps trunnion ball valves where tight sealing and pigging justify the cost.
